How to Sand 3D-Printed Threads Smooth

Sandpaper is not getting into that groove. You need a better touch.

Don't sand the thread itself. Paper can only kiss the outside crest of a bolt; it cannot reach the flanks or the bottom of the groove, and it cannot get inside a printed nut at all. If the thread is tight, give it room in CAD. If it is already printed, work it slowly with its mating part. That's the whole move.

The quick fix

  1. Clear the entrance. Remove any elephant's foot, support fuzz, or stray blob from the first thread. A hobby knife or small file is fine here; stay off the working flanks.
  2. Start it straight. Thread the bolt in by hand. If it cross-threads or locks up immediately, back out. Don't force it—stripping is not a breakthrough.
  3. Burnish both sides. Push lightly while turning in. Pull lightly while turning out. Make three to five slow full passes, clearing plastic dust as you go.
  4. Check the fit. Once it stops feeling gritty, use a few quicker turns, then let it cool. Stop if the thread gets shiny, soft, or loose.

The push on the way in and the pull on the way out matter. They load opposite flanks of the thread, so both faces get a little attention. Keep it firm, patient, and well aligned. This is a burnish, not a wrestling match.

For the next print: make room in CAD

Threads hate being crowded. Make the external thread a little smaller and theinternal thread a little larger before you print. Start with0.1–0.2 mm total clearance, print a test pair, then tune from there. Small threads usually need more forgiveness than big, chunky ones.

Change one thing at a time and write the result down for that printer, filament, and layer height. Your first decent test becomes a much better starting point than blindly shoving every future part together.

For a batch: print a tap or die

Making a pile of the same part? Print a tool instead of rubbing every thread until your wrist files a complaint. For a threaded hole, print a short, slightly tight bolt-shaped tap. For a threaded bolt, print a chunky die with the matching internal thread. Give the tool a generous handhold—this is one place where a bigger grip helps.

Run it through by hand, back it out often, and clear the dust. Use a tougher filament for the tool if you have one, so the tool does the wearing instead of both parts getting worn out together.

Save the grit for the flat bits around the thread: the bolt shank, the face around a hole, a hex head, or a brim scar. A fine detail stick is perfect for cleaning those edges up. Just keep the paper out of the helix. Some parts like a good rub; screw threads need a proper mate.
